Meeting Testing Capacity Needs
Over the last year, the required peak production rate at UCSB has increased from 15 to 30 modules a day In order to achieve this level of production, we have done the following: Increased uniformity of testing Increased testing efficiency Improved clean room logistics Decreased test stand downtime

Increased Uniformity In order to improve the uniformity of the handling/testing/storage of the components, a set of detailed procedures have been written for all aspects of testing 7 different procedures for testing alone The procedures forced us to question all the steps in the testing, ultimately streamlining the process The procedures have greatly aided in the training of new personnel For each procedure, one person is assigned to train new people for consistency, and in order to make sure that there is a clear line of authority and responsibility Because of this uniformity, new problems are quickly identified. The procedures also enumerate all the known problems encountered so far, allowing the new students to benefit from the integrated experience of the group Quicker diagnosis of problems

Increased Efficiency (1)
With the help of our collaborators, we have greatly increased the speed and automatization of hybrid and module testing These improvements allowed us to handle the increased production rates without additional test equipment Hybrid Testing We have automated the data handling/database entry and reduced the number of tests needed for find all the faults The test time is reduced from 50 to 30 minutes per cycle of 4 hybrids Module ARCS testing We have automated the data handling/database entry. We also improved the database queries for module component information. We integrated the HV supply into the system We acted as a beta tester of the ARCS software, finding many bugs in the process This work reduced the module testing time from 45 minutes to 20 minutes

Increased Efficiency (2)
Module Thermal Cycling Much progress has been made over the last year Automatic qualification of data Analysis scripts written to generate database files and plots Mechanical improvements to system have increased the stability of system Efficiency improved by ~20% Work is still in progress to improve the system further Reducing number of tests needed to increase capacity of stand from 16 to 20 modules per day Improvements to data taking is underway which will reduce the rate of false bad channel flags, which in turn, speeds the data analysis

Improved Clean Room Logistics
In order to handle the increased rate, the testing room layout had to be changed significantly The storage capacity of hybrids and modules has more than doubled Each testing step has well-defined areas of storage for at least 2 days of production The stands have been moved in order to improve flow of parts out of/into the testing room A plan has been made to move fully tested parts out of the testing area for rod production (TOB) or for shipment to Europe (see next page) In addition, programs which track the progress of the components have been strengthened to handle the increased load An automated report of the test results per week and overall is under development for each test type.

Decreased Downtime of Test Stands
We have identified all potential failure modes for our stands DAQ equipment, cables, Vienna box interlock spares, chillers, CAEN power supplies, etc. We have contacted all the sources of these components to get all the spares we need before production fully starts We have written a testing operations/failure analysis document Available at “Testing Operations and Maintenance” under “Documents” on the UCSB CMS website The exercise was really useful; we have greatly reduced the chance of having major downtime during the production The failure analysis exercise was very high regarded by CERN management and now all major production group have since been asked to carry out a similar exercise

1 Day Time Trial Goal Results
To see if a testing rate of 30 hybrids/modules per day can be comfortably sustained at UCSB Results All hybrids and modules completely tested in a standard 8 hour day Only used 2 of 3 module test stands available Further reductions of testing times have been accomplished since the trial Found that having full compliment of testers in the room at one time actually improved efficiency and communication We were able to solve problems faster by shifting manpower and using the integrated experience of all the testers REQUIRED TESTING THROUGHPUT IS SUSTANABLE

Major Accomplishments/Milestones
Over 1200 hybrids and 400 modules tested Played an important role in the ST silicon decision Discovered hybrid via problem Leading the encapsulation study Qualification of new hybrids and HPK silicon Built/qualified/shipped hybrid thermal cyclers to FNAL and Mexico City

Outstanding Issues We have to qualify modules built with new HPK sensors We have to qualify the new testing protocol of the 4 hybrid thermal cycler, which reduces test times by 20 minutes We have to improve the capacity (16 to 20/day) and increase the automation of the Vienna Box We have to finish the acquisition of spares in order to reduce potential test stand down-time

Summary Very eventful year with a great deal accomplished!!!
We increased testing throughput of parts from 15 to 30 units/day We added more manpower for increased production rates We produced a failure analysis study in order to reduce the downtime of test stands Through careful testing, we discovered a potentially serious problem with hybrids
