Introduction The machine is producing at maximum –
there is nothing more I can do … except if I could find a reliable replacement for Part-X … When will order X be Complete? Is the capex for the new line approved yet? We struggle to get orders out the door. Why should I be interested In performance management? My machines run just fine … Why does Line A always produce less scrap than Line B? The operator ensured me the setup is identical …

Building the Foundation for Repeatable Process Improvement
1. Determining operational goals and requirements 2. Specifying business metrics and key performance indicators 3. Measuring, visualising, analysing and acting upon information
6
Determining Operational Goals and Requirements
First step in improving ANY production process is to understand the Business Drivers Improving Productivity and Asset Utilisation Reduce capital expenditures Get the most from your existing equipment Get more from less lower budgets, fewer personnel Increase Efficiency to preserve (and even increase) bottom-line Can’t make more Capacity limited Can’t increase prices Price limited So … Make it right the first time !!!
7
Specifying Business Metrics and Key Performance Indicators (KPI’s)
Several KPI’s can provide substantial insight into improving operational results - Overall Equipment Effectiveness (OEE) Includes Availability, Performance and Quality Equipment Uptime Time running compared to scheduled time Others, including TEEP, TAKT, MBTF Key is having a consistent way to measure, visualise, analyse and act upon these metrics
8
Overall Equipment Effectiveness
15-Apr-17 Overall Equipment Effectiveness (Key Efficiency Metric) OEE = Availability * Performance * Quality Example: (.77)*(.65)*(.98)*100% = 49% OEE Availability = Net Operating Time Running Time * 100% Overall Equipment Effectiveness (Key Efficiency Metric) Key Talking Points: Overall Equipment Effectiveness is simply the mathematical product of Availability, Performance and Quality. OEE takes into account the time that you expect to be up and running, how you actually performed and the level of quality achieved. OEE provides a simple metric that management can use to assess production efficiency and asset utilization. OEE is particularly effective when measured in near real-time and coupled with detailed downtime and process information so operators and managers can take immediate action to continually improve OEE. As the benchmark, top manufacturers try to achieve and maintain OEE values of 85%. Many manufacturers who start measuring OEE see initial OEE values of less than 45%. Generally, by attacking your poor OEE performers first you can quickly pay for your equipment performance solution. Performance = Target Output Actual Output * 100 Quality = Actual Output Good Output * 100 (c) 2004 Invensys Systems, Inc.
9
OEE Analysis is a Key Tool for Improving the Bottom Line
OEE – The percentage of time that equipment is actually producing quality goods Improving OEE will directly lead in increased production, and can significantly impact the bottom line, especially in these cases - High speed - (CPG, bulk products, electronic parts) High value - (automotive, aerospace, electronics finished goods) High capacity - (oil and gas, water and wastewater, mining & metals) Most companies have far lower baseline OEE than accepted industry-standard Improving OEE by even a small incremental amount can result in Big Bottom Line Impact
10
Impact on Financials Improving OEE by even a small incremental amount can result in Big Bottom Line Impact 10% increase in OEE results in 38% increase in Operating Income
11
Producing more product
12
Production Cost (direct)
13
Increase availability
Improving OEE by even a small incremental amount can result in Big Bottom Line Impact 10% increase in OEE results in 38% increase in Operating Income
14
Measuring, Visualising, Analysing and Acting upon Information
KPI’s and Business Metrics can be useful for improving a process, but only if they can be – Measured and Recorded Needs to be consistent and repeatable Must take advantage of automatic data capturing rather than manual entry Delivered in easy-to-understand visual format to all relevant personnel Plant dashboards targeted to specific groups of users Easily configurable and customisable Analysed in real-time Before bad products are made or production goals are missed Made actionable Allow users to drill down for more detail and to determine root cause

Adopting a Flexible Approach to Improving Your Manufacturing Operations
15-Apr-17 Enable an incremental, low-risk deployment of increased application functionality, one step at a time. Adopting a Flexible Approach to Improving Your Manufacturing Operations Key Talking Points: Everything we do evolves around the physical equipment / activities on the plant floor. Part of the challenge manufacturers have is the fact that they have a heterogeneous manufacturing environment simply from the fact that different physical processes are needed to make products – requiring different machinery, different controllers / PLCs, different information system being supplied with the equipment. We help them logically represent their physical mfg. processes in a “plant model” in a IT system – independently of how diverse their environment is. This provides supervisory functions of communication, alarming, visualization, security etc. to monitor / control physical processes and activities. The majority of manufacturers looking to improve their manufacturing operations will have requirements to improve equipment / line operations and performance – as the basis . We help them do this by logically evolving the existing plant model to include additional functional capabilities to perform formula mgt; capture of production events; identification and qualification of equipment downtime. KEY: it’s not about building another, separate application / functional silo, and the need to integrate this functionality into the supervisory system – it’s a natural extension of the same system. Once the fundamental operations are understood and under control, manufacturers will typically have requirements to understand true capacity and overall manufacturing performance across several operations / lines – many times involving statistical process control, higher level compound metrics, We help manufacturers address these requirement by adding further functional components to same plant model – the same underlying principal applies as before; it doesn’t matter where you start or where you want to end. For a smaller number of manufacturers, the complexity of their manufacturing processes and activities actually require a plant system that helps them enforce certain production rules and the ability to manage WIP , routes, inventory. We can help companies with even the most complex processes to improve their manufacturing operations by adding a logical routing or process model (depending on nature of their business) to plant model. The final step in improving manufacturing operations for improved business performance, is to synchronize manufacturing operations with business processes, i.e. making sure the activities performed and the information managed in the business system as well as the plant system are tightly aligned by integrating plant systems with business systems. We help manufacturers, that have the foundations in place in terms of ability to manage the required information flows to actually benefit from this integration, by automatically exchanging information with business system and by providing the ability to manage the required master data for manufacturing operations. Overall – what differentiates our offering in the market, is the ability for our customers to grow as their business require, adopting to local plant requirements without sacrificing the benefits of reusability /standards by Enabling an incremental, low-risk deployment of increased application functionality, one step at a time. Get to the Bottom of your Unplanned Downtime Issues
15-Apr-17 Get to the Bottom of your Unplanned Downtime Issues Wonderware Performance Software v3.5 Leverages existing automation system Provide more accurate, reliable & granular downtime data than manual systems Highly flexible capture of downtime events with Unlimited downtime reasons per piece of equipment Enhanced operator involvement with highly configurable .NET based Operator interface Information delivery via standardised and pre-configured reports and KPI-displays Get to the Bottom of your Unplanned Downtime Issues… Wonderware Performance Software v3.5 Key Talking Points: Tracking equipment downtime is a key to being able to proactively decrease unplanned equipment downtime. However, many manufacturers track equipment downtime manually today. Any manual data collection system is vulnerable to inaccurate or after the fact data collection and insufficient data granularity. For example, many sub-minute stops or slowdowns occur in many packaging lines every hour but very few are documented by operators who are busy running the process. These short stops or slowdowns when aggregated together add up the a lot of unplanned downtime. Managers need to be exposed to this type of information to allow them to “fix” the right problems. Wonderware offers an automated downtime tracking solution; Wonderware Performance Software v3.5, that helps leverages your existing plant automation system to deliver highly accurate and timely downtime data. Wonderware’s ArchestrA technology allows rapid system configuration, deployment and maintenance via pre-configured software templates for data collection, data display and data reporting. (ArchestrA Advantage) Operators are an important resource in any downtime tracking system for adding context to downtime events. The Wonderware Performance Software solution provides unlimited Reason Codes and a rich variety of visual information displays that enable operators to easily assign standardized reasons to specific downtime events. Later this information can be accessed (via reports) to help analyze equipment downtime trends. Managers or engineers can use this information to quickly and clearly to spot chronic equipment downtime problems. All of the information is based on real data obtained by automated data collection and by experienced operators so results are more accurate and timely. This template based software object is imported into the System Platform and then can be used to configure downtime events and OEE calculations for a wide range of plant equipment. Once a UCO object has been customized it can be saved as a specific downtime or OEE object template (using corporate monitoring standards) then can be used to generate any number of instances for your performance monitoring application. This re-uses engineering and saves a large amount of project time. To save even more time you can associate an ArchestrA graphic to a specific downtime or OEE tracking object. This ArchestrA graphic can then be easily deployed to an InTouch 10 application. And because it is an ArchestrA graphic any changes to the graphic (maintenance) is inherited down to all deployed instances of the graphic object -- saving more time. (c) 2002 Invensys Systems, Inc.

OEE KPI Control… Filtering by Time Period
15-Apr-17 OEE KPI Control… Filtering by Time Period Dropdowns for Filtering Current Shift Last Shift Current Day Yesterday Current Week Last Week Last Month Last X Hours – 1 to … hours Custom Start and End Time specified OEE KPI Control… Filtering by Time Period Key Talking Points: Allowing the operator to select the time filter at runtime is very important in the usability of the OEE control. Dropdowns allow operators to select the time period they need to understand the OEE behavior of the equipment or line they are monitoring. All of the pre-configured time periods are available along with a custom time period. (c) 2002 Invensys Systems, Inc.
36
Counts and Duration Control
15-Apr-17 Counts and Duration Control The control will display either counts or duration for Utilisation States, Reason Groups, or Reasons on the graph Filtered for the time period specified by the Filter properties for the current entity Counts and Duration Control Key Talking Points: When monitoring downtime the Utilization Capability Object will use counters to measure the type of downtime events that are occurring and their duration. All of this data is stored in the Production database and then used to populate the Counts and Duration Control show here. This ArchestrA control displays the number of downtime events and their aggregated duration – ideal for troubleshooting and process improvement initiatives. Data such as Utilization States (downtime, running, idle, etc), Reason Group (Jams, Breaks, Stops) and Reasons (packer - cartoon input jam) can all be displayed. Since the control is an ArchestrA graphic template all of the graphical and data attributes can be customized then deployed in any number of application instances. (c) 2002 Invensys Systems, Inc.
37
Production Progress Control
15-Apr-17 Production Progress Control Used to display progress towards a production target for the current shift The projected production is based on the current rate of production for the current job running on the current machine Production Progress Control Key Talking Points: Shift operators can keep track of how they are doing relative to a production goal set by plant management with this control. The Production Progress control allows the actual production relative to a specific production target to be displayed in an InTouch 10 application. Since the control is an ArchestrA graphic template all of the graphical and data attributes can be customized then deployed in any number of application instances. (c) 2002 Invensys Systems, Inc.
